There are lots of square coins out there made by many different countries. Most are made of the cheapest metals like aluminum and zinc. Many people don't like small coins because they are difficult to count and hold but this shape should be easier than round which allows them to be made with less metal.
There's little chance the US would make such a coin since it would require some tooling.
I don't know if it could be done with square coins, but with multisided coins they often use a round planchet to strike them. During the strike the planchet expands out into the "corners". That way they don't have to get the positioning of the planchet right for it to drop into the coining chamber.
The reason square and multisided coins are usually found mainly in third world countries is because of their high illiteracy rates. They can't read the coins but can tell their values based on their shape. Maybe as the literacy rate here contines to drop square coins may someday be needed.

The only reason I brought this ole' thread back to life was because I noted deep in the story from CoinWorld that the US Mint had recently wrote into a contract (the contract about the coloring of coins (i.e. basketball/purple heart)) of also using this company for:
"...the capability of colorizing coins struck on square planchets & ...the vendor’s capability to colorize curved coins."
Rather than start a new thread on the subject - I figured it was appropriate to the original question asked a while back and the point in the story that stated: "The U.S. Mint has never produced a coin on a square planchet" but now was looking into it.
I would venture to say that any square coins would not be made for circulation purposes but more as something to expand the US Mints product line of Numismatic items, including the possible introduction of curved coins!
I'm surprised that no one commented on the US Mint potentially looking at colorizing "curved coins".
